Excessive Gap Between Accessory Roof Rack and Roof

SYMPTOM

A gap exists between the accessory roof rack and the roof moldings.

PROBABLE CAUSE

The early production roof racks (P/N ends with 200) did not include rubber spacers to support the roof moldings after the roof moldings were cut.

CORRECTIVE ACTION

Insert rubber spacers into the ends of the roof moldings.

Any repair performed after warranty expiration may be eligible for goodwill consideration by the District Parts and Service Manager or your Zone Office. You must request consideration, and get a decision, before starting work.

DIAGNOSIS

Press down on the roof molding next to the center bracket. If the roof molding moves more than 6 mm (0.25 in.) with very little pressure, go to the REPAIR PROCEDURE.

REPAIR PROCEDURE

NOTE:

^ Label each part when it is removed to ensure proper reassembly.

^ The left side is shown; the right side is similar.

1. Remove the front and rear crossbars.





2. Remove the center rail caps.





3. Remove the two Torx bolts under the cap.

NOTE:
When reassembling, tighten the Torx bolts 7 to 12 N.m (5 to 9 ft.lb).





4. Remove the four roof rail end covers.





5. Remove the two Torx nuts under each end cover.

NOTE:
When reassembling, tighten the Torx nuts 7 to 10 N.m (5 to 8 ft.lb).





6. Remove the roof rails.





7. Remove the two Torx nuts securing each center bracket, then remove the brackets.

NOTE:
When reassembling, tighten the Torx nuts 5 to 8 N.m (7 to 10 ft.lb).

8. Remove the center and rear roof molding sections.





9. Install a rubber insert into each end of the center and rear roof molding sections (eight total). Place the spacers 10 mm (0.4 in.) from the end of the roof molding.

10. Reinstall the roof molding sections and all removed parts in the reverse order of disassembly.
