SUBJECT
Voluntary Emissions Recall 07E-A03: E46 M56 Replace Secondary Air System Components

MODEL
E46 SULEV with M56 produced 06/2005 up to 06/2006

SITUATION
Due to material deterioration of certain components of the secondary air system, the Service Engine Soon Light may illuminate with fault code 2761 (Secondary air system) stored in DME fault memory. Failure of the secondary air system is not going to cause a driveability complaint on the affected vehicle.

A copy of the customer letter is included.

AFFECTED VEHICLES
This Recall Campaign involves 325CiA SULEV vehicles with M56 engines which were produced from 06/22/2005 up to 05/20/2006.

In order to determine if a specific vehicle is affected by this Recall Campaign, it will be necessary to utilize the "Service Menu" of DCSnet (Dealer Communication System) or the Key Reader. Based on the response of the system, either proceed with the corrective action or take no further action.

The Chassis Number Ranges listed are only for informational purposes and are not to be considered as the only deciding factor.

CORRECTION
On the affected vehicles replace the secondary air system non-return valve, vacuum line and hose, and
also eliminate from the system a black/white vacuum check valve.
PROCEDURE

1. Remove intake manifold according to repair instruction RA11 61 050.

2. Remove hose clamps (1).

3. Remove air hose (2) from the secondary air system pump and from the non-return valve.

4. Remove two self-locking hex nuts (1), nonreturn valve and valve's metal gasket.

5. Install new components:

^ non-return valve: P/N 11 72 7 573 932;

^ valve's metal gasket: P/N 11 72 7 514 860;

^ two self-locking hex nuts: P/N 11 72 1 742 644.

6. Remove secondary air vacuum control line from the brackets (indicated as number 1 on the parts drawing).

7. Replace vacuum line between the non-return valve and the electric vacuum control valve (1) using P/N 11 72 7 574 486.

8. Eliminate from the system the black & white plastic check valve (2). In its place use vacuum hose P/N 11 65 7 803 732.

9. Install 3 new vacuum hose brackets (P/N 11 78 7 503 123).

10. Reinstall intake manifold, using new set of profile gasket seals (P/N11 61 7 518 036).

Important Diagnostic Hint:

Make sure to correctly install the replacement vacuum lines on the electric vacuum control valve. If the vacuum lines routing is reversed, then the fault code 2762 ("Secondary system air valve, jammed open") would be stored in the DME with the Service Engine Soon light illuminated after the second driving cycle.
