Clicking Noise from Left Front of Vehicle at Low Speed

NOTE:
THIS BULLETIN APPLIES TO VEHICLES EQUIPPED WITH A 41TE TRANSAXLE BUILT BETWEEN NOV. 1, 1994 AND NOV. 17, 1994 (TRANSMISSION IDENTIFICATION NO. XXX-2149-XXXX THRU XXX-2165-XXXX).
SYMPTOM/CONDITION:
A clicking noise coming from the left front of the vehicle that varies in frequency with vehicle speed can be heard. The clicking noise may be caused by output gear bolt and stirrup contacting the rear cover of the transaxle.
DIAGNOSIS:
1. Raise the vehicle on an appropriate hoist.
2. Remove the left front wheel.
3. Remove left splash shield.
4. Remove the 10 transaxle rear cover bolts and separate the cover from the transaxle.
5. Inspect for signs of contact between the transaxle rear cover and output gear bolt and stirrup. If signs of contact are present, perform the repair procedure. If no signs of contact are found, perform step 3, 8, 9 and 10 of the repair procedure. Further diagnosis is required.

REPAIR PROCEDURE:
This bulletin involves replacing the transaxle rear cover, transaxle oil filter, transmission fluid and any damaged transaxle output gear retention components.
1. Inspect the transaxle output gear retention components for damage and replace as necessary. If the retaining strap bolts are removed, they must be replaced with new parts even if visible damage is not present. Use the installation procedure below if any transaxle output gear retention components must be replaced.
A) Install the output gear retaining bolt and torque to 200 ft. lbs. (271 Nm).
B) Install the output gear retaining bolt stirrup, P/N 4567263, with the serrated side facing out (refer to Figure 1).
C) install the stirrup strap, P/N 4659134, so its holes align with the threaded holes of the output gear. Install the 2 strap retaining bolts, P/N 6503355, and finger tighten.
D) Turn the stirrup clockwise against the flats of the output gear retaining bolt and hold the stirrup in place while torquing the strap retaining bolts to 200 in. lbs. (23 Nm).
E) Bend the tabs of the strap up against the flats of the retaining bolts (refer to Figure 2).
2. Measure the output gear bolt pocket depth of the replacement transaxle rear cover, P/N 4567566. The depth should be 0.900 in (23 mm) or greater.
3. Thoroughly clean the transaxle case and rear cover mating surfaces then apply an 1/8 in. bead of Mopar Silicone Sealant, P/N 4318025, to the cover as shown in Figure 3. Install the 10 cover retaining bolts and torque to 14 ft. lbs. (19 Nm).
4. Remove the transaxle oil pan. Properly dispose of the fluid.
5. Remove and discard the transaxle oil filter and 0-ring.
6. Install a new transaxle oil filter and 0-ring, P/N 4504048.
7. Thoroughly clean the transaxle case and oil pan mating surfaces and apply a 1/8 in. bead of Mopar Silicone Sealant, P/N 4318025, to the mounting flange of the transaxle oil pan and underside of the transaxle oil pan attaching bolt heads. install the transaxle oil pan and torque the attaching bolts to 14 ft. lbs. (19 Nm).
8. Install the left splash shield.
9. Install the left front tire and wheel assembly. Torque the lug nuts to 95 ft. lbs. (129 Nm).
10. Lower the vehicle.
11. Pour 4 quarts Mopar Automatic Transmission Fluid Type 7176, P/N 4467721, through the fill tube.
12. Start the engine and allow to idle for a minimum of one minute. With the parking brake and the service brakes applied, move the gear selector lever momentarily to each gear position. Place the gear selector lever in either park or neutral.
13. Add an appropriate amount of transmission fluid to bring the level to 1/8 in. (3 mm) below the ADD mark on dipstick.
14. Recheck the fluid level after the transaxle is at normal operating temperature. The level should be in the "HOT" range of the dipstick.
