^ NOISE - "BOARDS CLAPPING TOGETHER" - REAR SUSPENSION
LIGHT TRUCK: 1985-90 AEROSTAR
ISSUE: A noise sounding like "boards clapping together" may come from the rear suspension area when the truck is driven over road bumps or potholes. This condition is caused by a rear coil spring that is not properly shielded.
ACTION: Install a rear spring sleeve over the rear upper coil spring to absorb the spring clash and noise. Refer to the following procedure for service details.
TRUCKS BUILT AFTER 3/30/88: (These trucks have polyurethane sleeves over the upper coils of the rear springs.)
1. Make sure the noise exists by driving the truck over abrupt/sharp speed bumps at speeds of 10 to 15 mph (16-24 km/h).
2. Remove the rear springs. Refer to the appropriate model year Aerostar Shop Manual, Section 04-02, for service details.
3. Clean the upper coils with a solvent.
4. Spray the upper coils with Ford Super Seal Aerosol Anticorrosion Compound. This will lubricate the spring to ease installation of the secondary sleeve and seal the sleeve.
5. Install a secondary spring sleeve (FO9Z-5507-A) over the upper coils.

a. Slip the larger diameter end of the sleeve over the coil until it overlaps the existing sleeve by 3" (76.2 mm), Figure 1.
b. Seal both ends of the sleeve with a rubber silicone sealer (D6AZ-19562-BA).
6. Install the springs on the truck.
1985 THROUGH 1988 MODEL YEAR TRUCKS BUILT BEFORE 3/30/88: (These trucks do not have sleeves over the upper coils of the rear springs.)
1. Obtain a set of 1989 model year service springs. Refer to the parts block for specific application.
2. Perform Steps 1 through 6 of the previous procedure.
REPAIR EXCEPTIONS:
NOTE: 1986-87 AEROSTAR 1200 LB. PAYLOAD VANS HAVE SINGLE STAGE, CONSTANT COIL DIAMETER, REAR SPRINGS AND WILL NOT EXHIBIT THE NOISE. THIS REPAIR SHOULD NOT BE DONE.
NOTE: 1990 MODEL YEAR TRUCKS BUILT AFTER 6/30/90, WILL NOT EXHIBIT THIS CONDITION. THESE TRUCKS HAVE THE PRODUCTION SLEEVE EXTENDED TO WITHIN ONE FULL TURN (3600) OF THE UPPER SPRING PIGTAIL. DO NOT PERFORM THIS REPAIR.
