Engine Replacement

Tools Required
* J36857 Engine Lift Brackets
* J43181 Quick Connect Connector Removal

Removal Procedure





Important: In order to remove the engine the vehicle needs to be on a hoist. The front wheels and tires will also require removal. The vehicle will have to be supported by the frame when the tires are removed.

1. Recover the Air Conditioning (A/C) system.
2. Disconnect the negative battery cables.
3. Move the hood to the service position by moving the hood hinge bolts (1) to the service position (2).
4. Drain the cooling system.





5. Disconnect the engine wire harness connectors:
- Mass air flow switch (1)
- A/C pressure cycling switch (2)
- Surge tank switch (6)

6. Remove the engine wire harness clip from the accumulator (3).
7. Remove the engine wire harness clips from the wheelhouse inner panel (4).
8. Remove the engine wire harness clip from the engine bracket (5).
9. Remove the air cleaner.
10. Remove the surge tank.
11. Raise and suitably support the vehicle. Refer to Vehicle Lifting.
12. Remove both front tires and wheels.
13. Remove both fender wheelhouse inner panels.
14. Lower the vehicle.
15. Remove the charged air cooler pipes.
16. Loosen the hose clamps and remove the radiator inlet hose from the radiator and the engine





17. Remove the upper fan shroud.
18. Remove the lower fan shroud.




19. Loosen the hose clamp and remove the radiator outlet hose from the radiator.
20. Disconnect the outlet heater hose from the outlet radiator hose.
21. Remove the hose clips from the frame.





22. Loosen the hose clamp and remove the radiator outlet hose from the engine.





23. Remove the outlet heater hose pipe bolt (2).
24. Remove the outlet heater hose pipe nut (1).
25. Move the heater hose and secure aside.
26. Remove the upper radiator support.
27. Remove the radiator.
28. Remove the charged air cooler.
29. Remove the A/C condenser.





30. Disconnect the electrical connectors:
- Generator harness connector (1)
- A/C refrigerant switch (3)
- Dual generator harness connector (4) if equipped
- A/C compressor clutch (5)

31. Remove the harness clip (2) from the A/C compressor bracket.





32. Remove the battery cable to the generator
33. If equipped remove the battery cable to the auxiliary generator.
34. Remove the battery cable harness clip from the bracket.
35. Remove the battery cable junction block bolt from the power steering pump.
36. Move and secure the battery cables out of the way.





37. Disconnect both fuel injection control module harness connectors. Flip the latch up and it will disconnect the connector.
38. Remove the engine wire harness from the retainer.





39. Disconnect the fuel lines at the engine.
40. Remove the nut and the fuel line bracket from the upper valve rocker arm cover stud.
41. Secure the fuel lines out of the way.





42. Remove the power supply cable from the glow plug relay.





43. Remove the drive belt.
44. Disconnect the suction hose from the accumulator. The compressor end can remain on the compressor.
45. Remove the A/C compressor bolts.
46. Move the A/C compressor with the hoses attached to the right side of the engine compartment.
47. Move the wiring harness to the left side of the vehicle and secure out to the way.





48. Remove the bolts retaining the power steering pump front bracket to the power steering pump and the air conditioner compressor mounting bracket.
49. Remove the air conditioning and power steering pump mounting bracket.
When the battery cables are removed front the engine the power steering pump can he removed further out of the way.





50. Remove the Positive Crankcase Ventilation (PCV) oil separator from the bracket
51. Remove the bolts retaining the PCV separator bracket and the fuel bleed valve.





52. Remove the right idler pulley (ribbed).





53. Remove the generator mounting bracket and secure to the side.
- The generator does not require removal.
- The drive belt tensioner does not require removal.





54. Use the J43181 in order to disconnect the inlet heater hose from the heater core inlet.





55. Remove the bolt and the ground wires at the rear of the left cylinder head.
56. Raise the vehicle.





57. Remove the oil pan skid plate._





58. Remove the engine shield from the vehicle if equipped.





59. Remove the bolt for the battery negative cable and the engine wiring harness ground wire from the left side of the engine.





60. Remove the bolts holding the battery cable channel retainer to the lower crankcase.





61. Disconnect the cord for the engine coolant heater.
62. Remove the starter.





63. Remove the nut holding the battery cable bracket to the right side of the lower crankcase.





64. Remove the bolt holding the auxiliary battery negative cable and the engine wiring harness ground wires to the right side of the engine.
65. Move and secure the battery cables out of the way.
66. Raise the vehicle. Refer to Vehicle Lifting.
67. Drain the engine oil.





68. Remove the exhaust pipe to the exhaust outlet clamp. Move the clamp onto the exhaust pipe.
69. If vehicle is 4WD remove the lower oil pan.





70. If equipped with an automatic transmission, mark the flywheel and torque converter relationship for assembly purposes.
71. Remove the torque convertor bolts through the starter opening.





72. If equipped with an automatic transmission, remove the transmission oil line clip nut.





73. If equipped with an automatic transmission, remove the nuts retaining transmission fluid fill tube bracket.





74. Remove the transmission to engine stud and bolts (automatic transmission shown). Note the location of the studs and any brackets attached to the studs.





75. Lower the vehicle to work through the wheelhouse opening.
76. Remove the engine mount to frame bracket bolts (left side shown).
77. Lower the vehicle.





78. Install the J36857 (1) to the rear of the left cylinder head with a suitable bolt.





79. Install the J36857 (1) to the front of the right cylinder head with a suitable bolt.
80. Install a suitable lifting device. The engine will have to be angled in order to remove. Use a load positioning sling to assist in angling the engine.





81. Raise the vehicle off of the engine mounts.
82. Remove the left and right engine mount frame brackets.
83. Remove the engine from the vehicle.
84. In order to secure the engine to an engine stand remove the and follow the special procedures:
- Refer to Engine Flywheel Removal (Automatic Transmission)
- Refer to Exhaust Outlet Removal.
- Refer to Oil Pan Removal - Lower.
- Refer to Oil Pan Removal - Upper.
- Refer to Engine Flywheel Housing Removal.
- Refer to Engine Mounting to Stand.

Installation Procedure





1. Install the J36857 (1) to the rear of the left cylinder head with a suitable bolt.





2. Install the J36857 (1) to the front of the right cylinder head with a suitable bolt.
3. Install a suitable lifting device. The engine will have to be angled in order to install. Use a load positioning sling to assist in angling the engine.
4. Remove the engine from the stand.
5. Install the following:
- Refer to Engine Flywheel Installation (Automatic Transmission) or Engine Flywheel Installation (Manual Transmission).
- Refer to Exhaust Outlet Installation.
- Refer to Oil Pan Installation - Lower.
- Refer to Oil Pan Installation - Upper.
- Refer to Engine Flywheel Housing Installation.

6. Install the engine in the vehicle.





Important: Do not draw the engine to the transmission using the transmission bolts. If everything is aligned properly the engine and transmission will come together.

7. Loosely install 2 transmission to engine bolts.

Notice: Refer to Fastener Notice in Service and Precautions.

8. Install the left and right side engine mount frame brackets.
Tighten the through-bolts to 75 Nm (55 ft. lbs.).





9. Install the engine mount to frame bracket bolts (left side shown).
Tighten the bolts to 65 Nm (50 ft. lbs.).
10. Remove the J36857 from the cylinder heads.
11. Raise the vehicle.





12. Install the transmission to engine bolts (automatic transmission shown).
Tighten the studs and bolts to 50 Nm (37 ft. lbs.).





13. If equipped with an automatic transmission install the torque convertor bolts.
Tighten the bolts to 60 Nm (44 ft. lbs.).





14. If equipped with an automatic transmission, install the nuts retaining the transmission fluid fill tube bracket.
Tighten the nuts to 18 Nm (13 ft. lbs.).
15. If the vehicle is 4WD, install the lower oil pan.





16. If equipped with an automatic transmission. install the nut retaining the transmission oil cooler line clip.
Tighten the nut to 9 Nm (80 inch lbs.).





17. Install the exhaust pipe to the exhaust outlet.
18. Install the exhaust manifold pipe to the exhaust outlet clamp.
Tighten the clamp to 40 Nm (30 ft. lbs.).
19. Lower the vehicle to work through the front fender wheelhouse openings.





20. Install the bolt retaining the battery negative cable and the engine wiring harness ground wire to the left side of the engine.
Tighten the bolt to 34 Nm (25 ft. lbs.).





21. Install the bolts holding the battery cable channel retainer to the lower crankcase.
Tighten the bolts to 12 Nm (106 ft. lbs.).





22. Install the bolts holding the auxiliary battery negative cable and the engine wiring harness ground wires to the right side of the engine.
Tighten the bolts to 34 Nm (25 ft. lbs.).





23. Install the nut holding the battery cable bracket to the right side of the lower crankcase.
Tighten the nut to 8 Nm (71 inch lbs.).
24. Install the starter.





25. Connect the cord for the engine coolant heater.





26. Install the engine oil pan skid plate.
Tighten the oil pan skid plate bolts to 20 Nm (15 ft. lbs.).





27. Install the engine shield.
Tighten the bolts to 20 Nm (15 ft. lbs.).
28. Lower the vehicle.





29. Install the bolt and the ground wires at the rear of the left cylinder head.
Tighten the bolt to 34 Nm (25 ft. lbs.).





30. Install the generator mounting bracket and bolts.
Tighten the bolts to 50 Nm (37 ft. lbs.).





31. Install the right idler pulley.
Tighten the bolt to 43 Nm (32 ft. lbs.)





32. Install the PCV oil separator bracket and the fuel bleed with the nuts to the generator mounting bracket.
Tighten the nuts to 25 Nm (18 ft. lbs.).
33. Install the PCV oil separator on the bracket
34. Install a nylon strap for the PCV oil separator.
35. Install the air conditioning compressor and the power steering pump mounting bracket.





36. Position the engine wiring harness on the engine.
37. Position the A/C compressor.
38. Install the A/C compressor mounting bolts.
Tighten the bolts to 50 Nm (37 ft. lbs.).
39. Install the A/C suction hose to the accumulator.
40. install the drive belt.





41. Install the power supply cable and nut to the glow plug relay.
Tighten the nut to 2 Nm (18 inch lbs.).





42. Connect the fuel hoses at the engine.
43. Install the nut and the fuel hose bracket to the valve rocker arm cover stud.
Tighten the nut to 21 Nm (15 ft. lbs.).





44. Connect both fuel injection control module harness connectors.
45. Install the engine wire harness in the retainer.





46. Install the cable junction block and bolt to the power steering pump.
Tighten the bolt to 9 Nm (80 inch lbs.).
47. If equipped, install the battery cable to the auxiliary generator.
48. Install the battery cable to the generator
Tighten the nut to 9 Nm (80 inch lbs.).
49. Install the battery cable harness clip to the bracket.





50. Connect the electrical connectors
- Generator harness connector (1)
- A/C refrigerant switch (3)
- Dual generator harness connector (4), if equipped
- A/C compressor clutch (S)

51. Install the harness clip (2) to the A/C compressor bracket.
52. Install the upper radiator support.
53. Install the A/C condenser.
54. Install the charged air cooler.
55. Install the radiator.





56. Install the outlet radiator hose to the radiator and tighten the hose clamp.
57. Install the hose clips to the frame.





58. Install the outlet radiator hose to the engine and tighten the hose clamp.
59. Install the lower fan shroud.
60. Install the upper fan shroud.





61. Connect the inlet heater hose (1) to the heater core inlet.
Firmly push to quick connector onto the heater core pipe until you hear an audible click.





62. Install the outlet heater hose to the outlet radiator hose.
63. Install the nut (1) retaining the outlet heater hose pipe to the fuel filter mounting bracket.
Tighten the nut to 9 Nm (80 inch lbs.).
64. Install the bolt (2) retaining the heater hose pipe to the generator mounting bracket.
Tighten the bolt to 25 Nm (18 ft. lbs.).





65. Instal the outlet radiator hose to the radiator and the engine and tighten the hose clamps.
66. Install the charged air cooler pipes and hoses to the turbocharger and the charged air cooler.
67. Install both fender wheelhouse inner panels (1).
68. Install both front tires and wheels.
69. Install the surge tank.
70. Install the air cleaner.





71. Connect the engine wire harness connectors:
- Mass air flow switch (1)
- Air continuation pressure cycling switch (2)
- Surge tank switch (6)

72. Install the engine wire harness clip to the
accumulator (3).Am,
73. Install the engine wire harness clips to tire wheelhouse inner panel (4).
74. Install the engine wire harness clip to the engine bracket (5).
75. Connect the batteries negative cables.
76. Fill the engine coolant.
77. Prelube the engine.
78. Operate the engine, inspect for coolant, fuel, and exhaust leaks.
79. Inspect for proper oil pressure
80. Inspect for proper engine operation





81. Position the hood in the normal operating position by moving the hood hinge bolts from service position (2) to normal operating position (1).
Tighten the bolts to 25 Nm (18 ft. lbs.).
82. Road test the vehicle for normal operation.
83. Inspect for coolant, oil, or exhaust leaks.
