Component Identification:
A workshop press is required for pressing on the synchronizer units. The required press force is approx. 3t. The seats on the main shaft and synchronizer bodies must be grease-free for installing the synchronizer units. Lubricate friction rings, cone rings, synchronizer rings and bearings lightly with automatic transmission fluid before installing.
1 Insert main shaft (27) with the drive side upwards at the 3rd gear fixed gear in the workshop press.
2 Mount oil disk (28a) and needle bearing (28) on main shaft (27).
3 Place clutch body (30) and synchronizer ring (31) with 5th/6th gear synchronizer unit (52) on 6th gear idler gear (29).
The inscription of the synchronizer body must point towards the drive side. The coding groove of the sliding sleeve must point towards the drive side. The drivers on the synchronizer ring (31) must engage in the grooves in the synchronizer body.
4 Press preassembled unit of 6th gear idler gear (29), clutch body (30), synchronizer ring (31) and 5th/6th gear synchronizer unit (52) onto main shaft (27) using drift.
When pressing on, a counterforce must be applied at the 6th gear idler gear (29) which prevents the parts falling apart. Do not change the alignment of the parts while pressing on otherwise the synchronizer ring (31) will be damaged and a new part will have to be installed.
Component Identification:
5 Mount circlip (39) on main shaft using pliers (27).
Component Identification:
Measure and adjust package dimension (B)
The package dimension (B) must only be measured and adjusted when replacing parts of the 1st, 2nd and reverse gear.
6 Check test mandrel (057) for damage.
The test mandrel (057) may only be used for measuring the package dimensions (B), not for pressing out or pressing in bearings or shafts for example, otherwise the dimensional accuracy is not guaranteed and there is the threat of transmission damage.
7 Measure test dimension (A) with depth gauge with digital readout.
Replace test mandrel which is damaged or not within specified dimensions (057), otherwise there is a threat of transmission damage.
8 Clean 1st/2nd gear synchronizer unit (51), bearing bushing for 1st gear idler gear (12.1), thrust plate (10), bearing bushing for reverse gear idler gear (9) and clutch body for reverse gear
(50) and slide onto test mandrel (057) free from oil and grease.
9 Measure package dimension (B) and if necessary correct by re lacing the thrust plate (10).
Thrust plates (10) are available in a graduation of 0.05 mm in thicknesses between 5.70 and 6.15 mm.
10 Remove components from test mandrel (057).
Component Identification:
11 Insert main shaft (27) with the output side upwards at 4th gear fixed gear in the workshop press.
12 Slide center support bearing (26.2) onto main shaft (27).
The inscription must point upwards.
13 Press disk (26.1) onto main shaft (27) using drift.
Replace disk (26.1) The chamfered side of the disk (26.1) must point towards the center support bearing (26.2).
14 Slide needle bearing (26) onto main shaft (27) and lubricate.
Component Identification:
15 Attach friction ring (24) and cone ring (23) to 2nd gear idler gear (25).
The cams of the friction ring (24) must point upwards and those of the cone ring (23) must engage in the cutouts of the 2nd gear idler gear (25).
16 Attach synchronizer ring (22) with the toothing towards the 2nd gear idler gear (25)
The lobes in the friction ring (24) must engage in the recesses in the synchronizer ring (22).
17 Attach 1st/2nd gear synchronizer unit (51).
The coding groove of the sliding sleeve must point towards the 2nd gear idler gear (25) and the cams of the synchronizer ring (22) must engage in the cutouts of the synchronizer body.
Component Identification:
18 Secure 1st/2nd gear synchronizer unit (51) and 2nd gear idler gear (25) with assembly clamp (56) and press on as far as the end stop on the main shaft (27).
19 Detach assembly clamp (56).
Component Identification:
20 Insert synchronizer ring (15) into 1st/2nd gear synchronizer unit (51).
The toothing must point upwards and the cams must engage in the cutouts of the synchronizer body.
21 Insert cone ring (14) and friction ring (13) in the synchronizer ring (15).
The cams of the cone ring (14) must point upwards and those of the friction ring (13) must engage in the cutouts of the synchronizer ring (15).
Component Identification:
22 Press 1st gear bearing bushing (12.1) using drift 711 589 07 15 00 and press-in tool 124 589 01 35 00 as far as the end stop.
23 Slide on needle bearing (12).
24 Slide on 1st gear idler gear (11) and the thrust plate (10) determined during the measurement of the package dimension (B).
