Exhaust System - Rattling Noises While Driving

EXHAUST RATTLE NOISE WHILE DRIVING
FORD:
2006 Explorer
MERCURY:
2006 Mountaineer
ISSUE
Some 2006 Explorer 4dr and Mountaineer vehicles built through 12/5/2005 may exhibit an exhaust rattle/vibration type noise from the muffler while driving and/or accelerating. This may be caused by an inner cover panel, internally in the muffler, vibrating as the exhaust flow passes over it.
ACTION
Inspect and replace muffler assembly if needed following the Service Procedure.
SERVICE PROCEDURE
1. Start vehicle and raise engine idle, with transmission shifted into the park position, to 1800 RPMs for 2 minutes to warm up the engine and exhaust system.
NOTE
A COLD EXHAUST SYSTEM MAY NOT EXHIBIT THE NOISE CONDITION.
2. Lower the driver's side window to the full down position and rapidly accelerate the engine with quick pulses.
NOTE
THE RATTLE NOISE SHOULD BE HEARD ON THE FIRST PULSE.
3. For this step only, have another technician stand near the muffler assembly and listen for a rattle noise from the exhaust system.
a. If a hard metallic knocking noise is heard from the muffler, replace the muffler assembly. Refer to Workshop Manual, Section 309-00.
b. If the noise is not heard from the exhaust system, this TSB does not apply. DO NOT continue with TSB, perform normal diagnostics.
