DIAGNOSTIC/REPAIR PROCEDURE (Attachment I) (Page 1 of 5)
1. DIAGNOSTIC PROCEDURE
The piston knock concern is most evident when the engine is first started and the engine is cold. The noise is similar to collapsed tappet and diminishes as the engine warms up. Shorting out the spark plug at the affected cylinder reduces or eliminates the knock. This can be done by momentarily removing the spark plug wire one cylinder at a time from either the distributor cap or at the spark plug.
2. Plant Contact
The Service Manager should contact the Lima Engine Plant to make arrangements for the engine assembly exchange and receive a prior work approval number. Personnel at the plant will be available to answer telephones from 8 a.m. to 8 p.m. Eastern standard time each weekday. Occasionally you may receive a recorded phone message when the phone lines are temporarily busy. You will be asked to leave your name and phone number and your call will be returned within fifteen minutes.

3. Engine Exchange
A complete engine assembly will be forwarded to your dealership on a no-charge basis. The Service Manager will be the addressee, and is responsible for the return of the removed assembly to the Lima Engine Plant or to hold the engine assembly for pick-up by an authorized remanufacturer. These instructions will be indicated on the prior work approval form #176-052 that will be attached to the replacement engine assembly.
If a delay should occur from the engine plant, dealer inquiries should first be directed to the engine plant contact. If the problem cannot be readily resolved, dealers should contact their FPSD District Office for follow-up with the coordinator in Dearborn to obtain immediate resolution.
4. 1986 Taurus/Sable Only - Special Instructions
Engine assemblies for 1985 Taurus/Sable vehicles will be shipped less the throttle body assembly, right and left exhaust manifolds, fuel rails and injectors. Due to these components not being interchangeable with 1987 design, they must be removed from the original engine and installed to the replacement engine. Install a new gasket for the throttle body. Follow procedures outlined in the 1986 Car Shop manual.
Caution: Exercise care when removing and installing the fuel rail assembly to preclude any damage to the rail hoses. The distributor must be loosened and lifted upward approximately 1/2" to provide clearance. Engine timing must be reset and checked after installation of the distributor.
