ISSUE: Hesitation, stumble, and lack of power during acceleration or sharp cornering may be caused by a fuel gauge that is not calibrated correctly or a fuel tank that is expanding (ballooning) because of fuel vapor pressure. The expansion of the fuel tank allows the fuel pump/sender assembly to lift out of the fuel when the vehicle fuel supply is below 1/4 full.
ACTION: To correct this, install a new design fuel tank and fuel pump/sender assembly using the following service procedure.
Figure 11:
1. Prepare new fuel tank for installation (E7DZ- 9002-C, 16-gallon; E7DZ-9002-D, 18.6-gallon) by attaching the adhesive side of one (1) black foam spacer (E80Z-9071-A) and one (1) gray foam spacer (E80Z-9A068-A) to the fuel tank top, Figure 11.
Figure 12:
NOTE: Install two (2) hard rubber insulators (E7DZ-9A068-A) if the original fuel tank was equipped with them, Figure 12.
2. Install new fuel pump/sender assembly (E8DZ- 9H307-C, 16-gallon; E8DZ-9H307-B, 18.6- gallon; or E8DZ-9H307-D, 18.6-gallon for vehicles equipped with tripminders).
NOTE: Install the new O-ring seal included with the fuel pump/sender assembly. Be careful not to bend float rod during installation. Make sure the nylon fuel and vapor lines on top of fuel tank are not kinked or blocked.
3. Fasten fuel and vapor lines into fuel tank top clip to prevent pinching against underbody.
4. Position fuel tank.
5. Using two (2) new, longer fuel tank strapattaching bolts (N805395-S190) and two (2) new nuts (N805397-S190), first install new left hand fuel tank strap (E7DZ-9092-C). Install right hand fuel tank strap (E7DZ-9092-B). Torque bolts to 20-29 ft.lbs. (28-40 N-m).
6. Read fuel gauge with ignition switch turned "On". Fuel gauge should read below midpoint of red "E" band.
7. Add 2.0 gallons of fuel. Gauge should read "in the red".
8. If both conditions are not met, replace fuel gauge. Refer to the Dealer Master Parts Catalog for fuel gauge part numbers.
9. Refill fuel tank.
