SERVICE PROCEDURE
PART A - Removal of turbocharger and related components
1. Remove the battery ground cable.
2. Mark and remove the distributor assembly with high tension plug wires attached and then remove the radiator reservoir tank.
3. Remove the engine oil dipstick.
4. Drain and save the coolant from the radiator.
5. Disconnect the upper radiator hose at the thermostat housing and bend out of the way.
6. Remove the air pipe, air duct hose, and air inlet hose at turbocharger inlet (see Figure 1). Loosen the cable wraps and the clamp to the throttle cable.
7. Remove the vacuum hoses from the thermal vacuum valve (TVV) and disconnect the electrical connections from the water temperature sensor and thermal transmitter (see Figure 2).
8. Remove the thermostat housing and the bolts from the bracket to the EGR tube and heater return pipe.
9. Remove the starter motor (automatic transmission models only).
10. Remove the turbocharger heat shield covers (see Figure 3).
11. Remove the EGR tube.
12. Remove the turbocharger temperature sensor from the turbocharger exhaust outlet and disconnect the exhaust gas sensor electrical connection (see Figure 4).
13. Disconnect and remove the turbocharger oil delivery tube from the rear of engine block and turbocharger. Disconnect the turbocharger oil return hose at the turbocharger (see Figure 5).
14. Disconnect and remove the air inlet pipe and air inlet hose between the turbocharger outlet and the intake manifold (see Figure 6).
15. Remove the converter heat shield cover. Remove the catalytic converter gusset bolts at the converter and loosen the gusset bolts at the body (see Figure 7).
16. Remove the front exhaust tube nuts, loosen the front exhaust tube hanger and remove the front exhaust tube from the catalytic converter.
17. Remove the nuts holding the exhaust outlet to the turbocharger and remove the exhaust outlet with the catalytic converter (see Figure 7).
18. Remove the exhaust manifold nuts from the cylinder head and then remove the exhaust manifold with the turbocharger attached (see Figure 8).
19. Remove the exhaust manifold from the turbocharger.
20. Remove the oil return tube from the old turbocharger. Install the new turbocharger to the original exhaust manifold with a new gasket and then install the original oil return tube to the new turbocharger. Install new exhaust outlet mounting studs to the new turbocharger (see Figure 8).
