FUEL TANK REPLACEMENT PROCEDURE
- Disconnect battery.
- Drain fuel tank using an approved fuel tanker.
- Remove right rear inner fender and fuel tank concealer panels.
- Disconnect the electrical connectors for both the fuel gauge sender and the primer pump.
- Remove the fuel tank retaining strap (1) and the two upper retaining nuts (2).
- Loosen the clamps and remove the vent/rollover valve from the top of the tank (3) and the fuel feed and return hoses from the primer pump (4).
- Remove the rubber gasket from the filler neck where it passes through the fender.
- Remove the tank from the car.
- Remove the fuel gauge sending unit (5) from the old tank and install it in the new tank using the new gasket supplied in the kit.
- Remove the fuel supply/return pipe assembly (6) from the fuel lines coming through the trunk floor. Cut 50 mm from the fuel supply (large) hose and 30 mm from the fuel return (small) hose. Place the supplied hose clamps supplied in the kit over the hoses (7) in such a way that they will be accessible for tightening.
- Install the new tank being careful not to knock the lower rubber supports out of position. Install the hoses on their respective fitting and tighten the clamps.
- Install and tighten the upper retaining nuts (2) and washers and the retaining strap (1). Install the filler neck to body gasket.
- Install the vent/rollover valve (3) using the clamp supplied in the kit. Connect the fuel gauge electrical connector. Tape the primer pump electrical connector to the wiring harness.
MAIN FUEL PUMP/FILTER MOUNT MODIFICATION
- Place car on lift.
- Remove rear seat cushion.
- Remove nut (1) from rear pump mount where it passes through floor.
- Raise car.
- Loosen pump clamp bolt (2).
- Remove both lower pump support nuts (3). Carefully move pump/support assembly (4) rearward.
- Remove the two nuts (5) holding the fuel filter in place. Clear the filter from the studs but do not remove the round spacers (6).
- Using the round spacers (6) as guides, cut the studs off flush with the outer face of the spacer. Remove the spacers.
- Clean the threads of the remaining section of stud using a 6 mm x 100 die.
- Place the rectangular spacer (7) over the studs and then install the two rubber mounts (8) tightening them securely.
- Reinstall the filter, but do not tighten the nuts (5).
- Remove pump clamp bolt (2) from pump support (4). Slide the pump support toward the right side of the car. Once it is clear of the pump it may be slipped over the pump-to-filter fuel line and removed.
- Remove the rubber mount (9) and bolt it loosely to the new pump support (4) as shown. Then bolt the "L" bracket
(10) securely to the rubber mount (9) as shown.
- Slide the new pump support (4) over the fuel pump in reverse order of removal. Install the pump support on its forward mounting bracket putting the two nuts (3) on finger tight.
- Install the rear mounting bolt (11) upward through the "L" bracket (10) and floor pan. Lower the car enough so that the bolt is accessible where it comes through the floor pan. Install the nut (1) and washer and tighten it. Raise car.
- Tighten the pump support to forward mounting bracket bolts (3). Loosen then tighten the rear rubber mount (9) at the pump support (4). Install and tighten the pump clamp bolt (2).
- Check the position of the fuel filter. It may be necessary to raise it slightly in its bracket in order to clear the fuel lines (12). Make sure that there is some clearance between the filter and the lines at the extremes of motion allowed by the rubber mounts. Tighten the two nuts (5) securely.
- Check all nuts, bolts, clamps and fittings to be sure that they are tight.
- Lower car and check all nuts, bolts, clamps and fittings in the trunk for tightness.
- Reconnect battery.
- Fill tank and start car. Recheck fittings. Check operation of fuel gauge. Install trunk concealer panels and rear seat cushion.
