Positive battery cable and alternator cable available as separate spare part
Background:
If for any reason the positive battery cable or the cable between the alternator and the starter motor needs to be replaced, a service solution has been developed. The two cables are now available as separate spare parts.
This bulletin describes how to replace the two cables separately.

REMOVING ENGINE COOLING FAN/SHROUD
Remove/Disconnect:
- Disconnect the negative and positive battery cable from battery
- Fresh air duct to the air cleaner housing.
- Air duct to control module box.
- The four- (4) screws that hold the fan shroud and relay bracket
- Engine cooling fan connector from relay.
- TURBOS ONLY: The charge air hose from the intercooler
- The ground wire for the cooling fan
- Vacuum hoses from EGR controller.
NOTE:
Use a small screwdriver and carefully push off the hoses from the two fittings on the controller. Do not pull on hose, fitting may break off.
- Release the wires from the two tie straps on the shroud.
- The connector for the EGR controller valve.
- The relay holder with relays.
- The two screws holding the EVAP purge valve to the shroud.
- The hose from the fuel tank on the purge valve (if needed)
- Move fan with shroud away from radiator slightly and remove from car.
- Protect radiator with shield P/N 9995474

IMPORTANT:
The existing positive battery cable MUST NOT be removed.
At the battery;
- Remove the power supply wire from the positive battery terminal (10 mm nut)
- Cutoff the terminal from the battery cable 100 mm (4.0 inch) down from the terminal and insulate the cut off end complete with tape.
- Loosen up the clamp holding the positive cable to the battery tray.
At the starter solenoid:
- Remove the cover over the starter solenoid.
- Remove the terminal (eyelet) form the battery cable from the solenoid stud. (13 mm nut)
- Cut off the terminal (eyelet) from the cable 25 mm (1 inch) from the terminal (eyelet) and insulate the end completely with tape.
On M/Y 1993/94; Route the new battery cable parallel to the old one and on the outside of the wiring harness duct. Secure the cable with tie straps.
On M/Y 1995-up;
Route the cable so that the "hose" over the cable runs through the transmission dip stick bracket (1) and then follows the LEFT side of the transmission dip stick tube and continues along the outside of the wire harness conduit. (3)
- Install the cable terminal (eyelet) on the starter solenoid with the 13 mm nut and torque to 15 NM (12 lbs)
- Reattach the solenoid cover.
- Attach the new battery cable to the clamp (2) on the side of the battery tray.
- Attach the power supply wire on the stud of the positive battery terminal. (10 mm nut , 8 NM (5 lbs)
- Reinstall all components that have been removed from the engine compartment in reverse order as of how they were removed.
- Reconnect the positive battery and negative cable and reset radio code and the clock.
- Start the engine and check to ensure electrical systems operate properly
Important;
Make sure the battery cable is not chafing and/or pinched at any point along the full length of the battery cable.
BB Installing alternator cable
At the starter motor solenoid:
DO NOT REMOVE THE OLD CABLE BETWEEN THE STARTER SOLENOID AND THE ALTERNATOR.
Remove engine cooling fan with shroud according to step 1. In this bulletin.
Remove
- Cover over the starter solenoid.
- Nut holding the cables on the starter solenoid, (13-mm.)
- Locate and remove from the solenoid stud, the cable terminal (eyelet) for the alternator cable (red cable, thinner of the two red).
- Cutoff the red cable 25 mm (1.0 inch) from the terminal (eyelet) and insulate the cut off completely end with tape as per illustration.
On the alternator:
Remove;
- Cover cap for the cable on the alternator.
- Nut on 8+, 13 mm.
- Cable from 8+ on the alternator.
- Cut off the cable 25 mm (1 inch) from the B+ terminal (eyelet) and insulate it completely with tape as per illustration.
Install new alternator cable
- Route the new alternator cable parallel to the old cable and secure it with tie straps.
- Install the cable terminals (eyelet's) on both the Alternator and the starter solenoid. Toque the 13 mm nuts to 15 Nm (12 lbs)
- Reinstall the 8+ protective cap and the cover over the starter solenoid.
Important;
make sure the two red cables and the fusible link wire (gray) are correctly installed on the starter solenoid stud and that no cable/wire is chafing and/or pinched after the installation.
- Reinstall all components that have been removed from the engine compartment in reverse order as of how they were removed.
- Reconnect the positive and negative battery cable and reset radio code and clock.
- Start the engine and check to ensure electrical system operate properly.
WARRANTY STATEMENT: Claims may be submitted under the New Car Warranty when there is a documented customer complaint, using claim type 01.
